Google "gas tank epoxy." Eastwood (the car products giant) promotes several products that should fill your needs.

As M3a1 said,you could probably get by with some gas tank repair epoxy on top.

Small brass key tags and solid core solder will do the job on the small holes. :)

I am going to try some Sta Brite silver solder for the pinholes. After I weld up the tank I am going to seal it with the POR 15 tank sealer.
Things are on a bit of a hold though. Thursday and Friday brought severe storms and my 1 car garage totally flooded and there is a hole in the roof now. Luckily most of my tools are out at the farm and the ones in the garage fared well. Most of the parts I have for the Mutt were in plastic storage containers.
I guess the timeline for building my shop has moved up!

Hate to here about the roof, we have had a couple close calls with tornadoes, I think you would be better off with a soft solder, silver solder melts at about 1200 deg. as compared to 350-450 deg with soft.

The Stay Brite 8 is silver bearing solder but has a lower melting point.
I had some time to start welding the tank back together today. It went pretty well. I had to use .030 wire because I did not have any .024 tips :roll: I am going to get some tomorrow and proceed with the smaller wire. I also have to get some new batteries for my welding helmet.
I bought a low voltage test set and adapters that should be delivered tomorrow. I will post some pics :D

Nice purchase on the tester, keep us posted on the reweld, I have a few gas tank bottom halves, I thought about separating one at the seam and try my hand at welding one back.

Hi I am interested to see how your tank welding works out as I plan to go down the same route. My tank was also full of crap rust etc.and a previous poor repair to the lower half of tank . I have just purchased a new Lower tank half which I will pick up when I am in LA in a few weeks time. Some photos of your progress would be great?

So far I have been surprised at how well it has been going. I picked up smaller contact tips so I can run .024 wire and I think that will make it easier. Prior to cutting my tank I soaked and rinsed with de- greaser twice. Then I filled the tank with water and used a battery powered sawzall to make the cut. I was very conscious of cutting/sparking on a fuel tank. I cut 2" below the seam weld. Removing the baffle was a bit of a pain but tin snips and a spot weld cutter did the trick. My lower half was solid and I did not want to spend the money on a new lower so I reused mine. If I was going to use a new lower it would have been easy to cut just below the seam and then grind the seam clean and weld up the new half.
I did look at new lower halfs and they did not have the drain bung installed, it said to re use your own. I did notice on mine that the drain bung was sealed with solder after it was pinned. Also I did not see a baffle. I contemplated not installing a baffle but decided that I should. I modified the baffle design to allow flow from the sides and a center section and added a gusset because I would not be able to weld it to the upper tank half.

So I have the majority of the tank welded up. I spoke too soon earlier and it ended up being a pain in the a**.
The welds would be fine until I hit a thin area then I would blow through. I had to build up some areas with booger welds then grind them down and run another series of welds. I tack welded the sides then I adjusted them with a body hammer to get the best line up possible. Because the weld line is below the mounting flange I am not too worried about panel distortion. I will clean it up and make the tank pretty though.
I am a fairly new welder so there has definitely been some trial and error. Using the Miller chart for .024 solid core wire and c25 gas I ended up backing off the heat and increasing the wire speed.
Prior to welding the tank it was de-greased and then media blasted

As long as it doesn't leak you will be good to go, the weld seam is below the line of sight.
